Direct thermal has no ribbon. The printhead heats a coating. Fuzzy type, a light image or a barcode that will not scan usually sits in paper, printhead or parameters. Walk them in order before you replace the printer.
1. The thermal paper
- Expired or damp paper weakens the image
- Grade does not match duty — e.g. three-proof in a cold chain
- Loaded backwards: coating not facing the head
- Coating caliper varies; the second half of the roll is lighter
2. Dirty or worn printhead
Grease and paper dust on the head make a fixed white line or an overall soft image. Clean per the printer manual, then check whether the same column is always missing. A grooved, worn head will not recover with cleaning.
3. Density and speed
Low density or high speed means not enough heat, so the image is light. Raising density helps, but too high wears the head faster and can fill in fine bars. Run at the lowest density that scans reliably, matched to that thermal facestock.
